With the miracle of bondo, you can have your foam craft armor and repair it too! A little bondo can fix up your cosplay and set your armor back on track. It also strengthens your piece. So, not only do you not need to waste foam on your cosplay to fix it, but you will get a stronger piece from this relatively inexpensive technique.
